Sustainable Wine Packaging
Sustainable wine packaging fails when you swap EVA for paper and change nothing else. Paper inserts rebound less, so the structure has to do the work: neck capture, base support, four-point contact. Get that right and the material gap shrinks. This page is for buyers who want recyclable materials without a damaged bottle or a rattling unboxing.
The Swap-and-Fail Trap
Swapping EVA for a recycled material and changing nothing else is the common mistake. Paper-based inserts have less rebound and lower surface precision. That means the bottle can shift, rattle, or sit loose in the cavity. The structure has to compensate: neck capture, base support, four-point contact, angled location. Get the structure right and the material gap matters much less.
We see this with wine buyers who ask for a paper tray in the same dimensions as their old EVA tray. The bottle drops in fine, but it rocks side to side. The neck floats. The base slides on a tilt. That is not a material problem. It is a structural one. You have to design the insert around the paper's behaviour, not force the paper into the old shape.
Materials That Actually Work
Moulded pulp is the most mature option for wine. It gives adequate shock absorption and load capacity, it is recyclable, and it needs tooling. That tooling cost is the main thing to plan for. Once the mould is made, the per-unit cost drops and the shape is repeatable.
Honeycomb and multi-layer corrugated suit foldable and higher-volume export work at three plies or more. They are light, they stack flat before assembly, and they hold up in a corrugated shipper. For a double-bottle gift box that has to survive sea freight, a three-ply corrugated insert with a paper wrap beats a thin pulp tray every time.
Paper-based composites suit lighter bottles and gift combinations, but they rebound less than EVA and need extra wrapping structure. We do not recommend them for champagne. The pressure and weight of a champagne bottle work against a soft composite insert. Stick with moulded pulp or a well-braced honeycomb structure for anything with that much mass.
What We Will Not Recommend
We do not recommend single-ply paper trays. They lack the load capacity to hold a full bottle through a courier sort. Low-density recycled stock collapses under stacking weight. Soft fibre wadding gives poor location, so the bottle drifts. Untreated materials without moisture resistance are a problem for sea freight, where humidity gets into the container and weakens the paper.
If a buyer sends us a spec for a single-ply tray and asks us to make it work, we say no. That one is not worth the money. The cost saving disappears the first time a bottle arrives with a dented capsule or a torn label. You need at least a formed pulp tray or a multi-ply corrugated structure to hold a bottle properly.
Structure Rules We Enforce
Our insert rule is simple: the bottle is held at four points. No unsupported neck or shoulder. If the neck can tilt, it will. If the shoulder can slide, it will. The four points are usually the base, two side contact areas, and the neck capture. That spread of contact stops rotation and vertical movement.
We check every new insert design with three tests before it goes to production. Shake the box for ten seconds: no movement. Tilt it forty-five degrees: no slide. Invert it: no release. If a paper insert passes those three checks, it will survive a courier van that gets loaded three times before it reaches the customer.
Our control tolerance is plus or minus one millimetre on the insert and plus or minus two millimetres on the box body. For foldable boxes, the creases must not crack, the magnet position is held to plus or minus one millimetre, and the corners sit at ninety degrees when erected. Those numbers matter more with paper inserts because there is no foam to absorb the slack.
The Unboxing Moment
Premium feel comes from texture, not plastic. Linen-finish stock, matt lamination, embossing and restrained foil read as more considered than a plastic tray. A paper insert inside a textured, matt-laminated box feels deliberate. A plastic tray inside the same box feels like a compromise.
We control that texture at the printing and finishing stage. Pantone matching, first-article approval, mid-run sampling. Black, deep blue and burgundy are the hardest colours to hold, so we sample more on those. The facing paper is 157 g minimum, specialty or coated. The greyboard underneath is 1200 g minimum, 1400 g recommended for spirits. No recycled greyboard, no high-moisture paper. Those choices are invisible in the final box, but they decide whether the corners stay sharp after a year in a warehouse.
Pre-Shipment Checks We Run
Our in-house checks are designed around what actually happens to a gift box. We run a 1.2 metre six-face drop test with the bottle loaded. We stack forty kilograms or more on top for twenty-four hours. We simulate truck and sea vibration and check for internal movement. If the bottle shifts, the insert gets reworked.
These checks are not optional. A sustainable package that arrives damaged is worse than no package at all, because the buyer has paid for the box and the replacement bottle. We would rather catch a weak neck capture in our workshop than have you find it in a customer's unboxing video.
When This Solution Is the Wrong Choice
Sustainable paper packaging is not right for every wine. Champagne and heavy sparkling bottles need a rigid insert with strong neck capture. Moulded pulp can work, but paper-based composites will not. If the bottle is unusually tall or has a long neck, the four-point hold gets harder to achieve with paper. You may need a hybrid: a paper outer with a minimal EVA neck clip, or a switch to a wooden box with a paper lining.
Lighter bottles are easier. The load on the insert is lower, so a three-ply corrugated structure or a thin pulp tray can hold them. Heavier still wines need more. Think about the full journey: from your warehouse to a distribution centre, then to a store or a home. If that journey has multiple hand-offs, the structure has to be over-built, not just adequate.
The decision comes down to three things: bottle weight, shipping method, and the unboxing you want. Tell us those and we will tell you whether paper alone will hold, or whether you need a hybrid. We will not sell you a pulp tray for a bottle it cannot hold.
Questions buyers ask
Can I use a paper insert for a champagne bottle?
We do not recommend paper-based composites for champagne. The weight and pressure work against a soft insert. Moulded pulp can work if the tooling is designed with strong neck capture and a deep base cavity. Honeycomb with a paper wrap is another option. For most champagne, a hybrid with a minimal plastic neck clip is the safest choice.
What is the minimum board weight for a sustainable wine box?
Our standard is greyboard at 1200 g minimum. For spirits or heavy bottles, 1400 g is recommended. We do not use recycled greyboard or high-moisture paper, because both weaken under stacking and humidity.
