Multi-Bottle and In-Store Packing

Multi-bottle boxes flip the usual gift-box priority. Structure, stacking and handling cost come first, not the unboxing moment. This page covers what we control: load paths, divider errors, handle failures, window positioning. It suits retail and seasonal volume packs, especially where store staff do the final assembly.

Load and Stacking

A filled still-wine bottle runs 1.2 to 1.8 kg. Champagne and heavy-based spirits go past 2 kg. We design box load capacity at twice the actual filled weight. That margin keeps a six-bottle pack from sagging on a pallet or failing when a customer picks it up by one end.

The base is where most multi-bottle boxes die. We add a reinforcing card, double the base layer, or use an EVA or moulded-pulp tray that carries the load instead of the paperboard alone. Lid-and-base and drawer formats are the highest risk at the base, so we check those first.

Our in-house checks include stacking top load of 40 kg or more for 24 hours. We also run a 1.2 m six-face drop test with bottles loaded, plus truck and sea vibration simulation. If the insert moves during vibration, we rework it before you see a sample.

Handle Failure

Handle failure is the most common complaint we hear on multi-bottle wine boxes. The handle tears, the box drops, the bottles break. It is not a material problem, it is a stress concentration problem.

Our fix is simple: a folded-back paper layer at the handle position. That doubles the material where the handle attaches and spreads the load across a wider area. We also check handle position against the box centre of gravity, because a handle placed too far forward makes a full box tip and tear.

If you are shipping six bottles, do not accept a handle that is just die-cut into the lid. Ask for the folded-back layer. It costs a little more and it prevents almost all handle returns.

In-Store Assembly

When packing happens in store, operator handling becomes part of the design problem. The divider is where errors happen. A reversed divider means bottles rattle, labels get scuffed, and the box looks wrong on the shelf.

We build in two fixes. First, orientation arrows plus asymmetric locating tabs, so a reversed divider physically will not seat. Structure solves it, not training. Second, if one box must take two bottle diameters, we use two fold positions on one divider, marked A and B on the reverse. That lets the same box hold a Burgundy and a Bordeaux bottle without a new divider.

We also keep insert tolerance at plus or minus 1 mm and box body at plus or minus 2 mm. That sounds tight, but if the divider is off by 2 mm, a bottle neck can touch the wall and the four-point hold fails. Our rule is simple: bottle held at four points, no unsupported neck or shoulder.

For in-store assembly, we check the fit three ways. Shake the closed box for 10 seconds, no movement. Tilt it 45 degrees, no slide. Invert it, no release. If a store worker can assemble the box wrong, we redesign the divider until they can't.

Window Positioning

A window that shows the wrong part of the label is worse than no window. We verify window position against both bottle labels, not sized from one bottle type. If you have two SKUs with different label heights, we adjust the window or the insert so both show correctly.

For a windowed corrugated carrier, we also check the window film tension. Too loose and it wrinkles, too tight and it tears during assembly. We use a film that holds flat without pulling the board out of square.

Colour matters here too. Black, deep blue and burgundy are the hardest to hold on window frames, because any variation shows against the bottle. We use Pantone matching, first-article approval and mid-run sampling. You approve the first article before we run the full order.

Formats and Materials

The range covers 4-bottle and 6-bottle magnetic boxes and windowed corrugated carriers. Magnetic closure suits retail display, where staff open and close boxes all day. Corrugated suits shipping and in-store packing, where cost per unit matters more than the unboxing moment.

Board standard is greyboard 1200 g minimum, 1400 g recommended for spirits. Facing paper is 157 g minimum specialty or coated. No recycled greyboard, no high-moisture paper. That keeps corners square and creases from cracking on foldable boxes.

For foldable boxes, creases must not crack, magnet position is plus or minus 1 mm, and corners are 90 degrees when erected. If a foldable box arrives with a cracked crease, it is a material problem, not a design problem. We reject it before packing.

When This Is the Wrong Choice

If you need one bottle with a premium unboxing moment, this is the wrong page. Multi-bottle and in-store packing is about volume, stacking and operator speed. A single-bottle leather or wooden box will serve that customer better.

Also, if your bottles vary in diameter by more than a few millimetres, a one-size-fits-all divider will not hold. We can design a two-position divider, but beyond two diameters, you need a custom insert per SKU. That adds cost and slows store assembly.

If you are shipping by courier with lots of drops, a rigid multi-bottle box may be overkill. A windowed corrugated carrier with a moulded-pulp tray often handles that better. We will tell you when a cheaper structure does the job.

Specifying the Job

Send box dimensions or a bottle sample, the reference design, quantity, and any special requirements. We need the bottle diameter and height, not just the box size. If you have two bottle types, send both.

Two sample types: blank sample for structure, printed sample for visual. Blank sample lets you test the divider, handle and stacking before we print. Printed sample shows colour and window position. We recommend both for a new multi-bottle box.

Production follows eight steps: online consultation, design confirmation, plate making and proofing, machine printing, machine lamination, machine box making, hand assembly, quality inspection and packing. Hand assembly is where dividers and handles get their final check.
